Sealing Ducts or Replacing Them: How to Tell Which You Need
Sealing an adequate duct system is excellent value. Sealing a badly designed or degraded one is money spent on a problem that stays.

Duct problems come in two flavours and they need different answers. Leakage can be sealed. Bad design and degraded material generally cannot.
When sealing is the right answer
- The duct runs are appropriately sized and routed.
- The material is intact — no crushed sections, no torn insulation, no disconnected runs.
- The problem is leakage at joints, boots and the plenum.
- Static pressure is within a reasonable range, so the system is not being strangled.
- The system is otherwise performing adequately.
In that situation, mastic at the joints, sealing the plenums and cabinet, and sealing the ceiling boots delivers a large improvement for modest cost. It is one of the better-value pieces of HVAC work there is.
When replacement is the honest answer
- **Undersized ducts.** No amount of sealing fixes a duct that cannot carry the required airflow. Static pressure testing shows this immediately.
- **Crushed or kinked flex duct**, which is common in attics where something was laid across it.
- **Degraded material** — old flex with brittle or collapsed insulation, or inner liner that has torn.
- **Disconnected runs** in the attic, which happen more often than people expect.
- **A design that never worked** — too few returns, runs that are far too long, no clear path back to the air handler. Our guide on undersized return air covers that side.
- **Contamination** that cannot be cleaned out of the material.
The measurement that decides it
Static pressure testing tells you whether the system is restricted. Duct leakage testing tells you how much air is escaping.
Those two numbers together separate a leakage problem from a capacity problem, and they are the difference between an informed recommendation and a guess.
The partial option
It is frequently not all or nothing. A common outcome is replacing the runs that are genuinely degraded or undersized, and sealing the rest.
That costs meaningfully less than a full replacement and it addresses the actual problems rather than everything indiscriminately.
Timing
- **With equipment replacement** — if the ducts are marginal, replacing equipment without addressing them produces a new system that also underperforms.
- **With attic insulation work**, since the access is already there.
- **Before summer**, not during. Attic work in a Texas July is slower and harder on everyone.
